Has anyone ever heard of a problem involving too much clearance between the converter and flex plate requiring shims or spacers to keep the converter engaged with the transmission pump?

Yes, if you have a starter adapter plate.

How large of a gap is it? We may need a little more info. like do you have a one or two piece rear main seal block, is this a new setup with a new flexplate, new converter, etc.?

With the converter to flex plates bolts not installed, there should be 1/8"-3/16" clearance between the converter and flex plate with the converter pushed back as far as it will go.
