Opened up the bottom of the door to see what I was in for.
Started working on the lip area getting the scale off.

Worked on a little hole filling.
Just need to smooth them out and see if I need any touch-ups.

Started fitting the lower door skin patch.
Inside lip treated with OSPHO and rust inhibiting paint.
I figure I will clean spots away where it will welded after the new lip gets folded over.

looking good,
I would have to sand blast all that,
then lay the 2-part epoxy primer on it until it dripped on a low humidity day,
then pop a top and sit there and watch it dry!
thanks for the pics, it gives folks hope and for those past such they can say, "Oh yeah, I remember doing that"
just think once you get all that done this this part comes up, stainless Repair and Polishing ! !

Thanks, just working my way from front to back, trying to keep it a bit organized so it doesn't run away on me... :).
Doing the rough in so to speak of the heavier rust work for now to get a good foundation.
Then will fine tune each part, check for any pin holes, smooth welds out a little better, etc.

looking good,
just think once it's painted you will be telling
some about that repair pointing to the door saying,
"yeah I cut if off about right here"
then eventually the repair is forgotten because it blended right in.
Thanks for the update!

Picked up a battery tray that I found on Facebook Marketplace yesterday. One rust hole in the bottom of the tray but the rest seems nice and solid. Mine originally had been replaced by a home fabbed one when I got the car.
Have it presently soaking in OSPHO then will add a little patch where the hole is, then seal it up for painting later.

Back on some more work on the passenger door, just cleaning up the ends where the panel is not a great fit.
Still more grinding and finishing, will need some filler work before paint, but at least the rust will be gone.

Been obligated to several other things around the house, property & shop so no real work done, but I was able to squeeze in a little shopping! :smile :
Another Ebay find that UPS just dropped off this evening. A windshield washer bottle & bracket, not 100% for a 57, but close enough to the correct era.

i'm still watching,
that type or look of rust in the lower door is nasty,
would used doors be any better?
a repo door is from $1000 to $1800
inner lower door and out lower skin is about $300
plus shippping
A methodical approach like you are doing,
quality work is priceless!
it shows it can be done.
once again thanks for sharing

Thanks!
I got the lower door skins for both doors & the inner lower section and a few other panels back in Dec of 2021, and this is my first attempt at this type work.
I figured the fenders & doors were something that in the worse case, since they were available aftermarket, if I screwed them up completely, I could replace them fairly easy.
I thought that the chance of completely messing them up would at the least be a learning experience vs just welding random pieces of metal together for practice.
Last time I priced repop doors, I think it was about this same time last year, it was just a touch under $2900.00 w/tax & freight for 2 hardtop doors.
My wallet is no where close to being that well stocked...

Spent a little time working on the door skin bottom.
Had a few pin holes show in the weld, but will take care of them later, time to flip it over and start on the lower inner side rust.

Had a little time between other projects and after yesterday's primer had dried, I noticed a few more pinholes than I originally thought, so cleaned those spots off and filled them. Sadly, one of my grinders gave up the ghost in the process
