Is there an actual fix for this lousy design or should I just write it up as a bi-annual replacement part?
I just burned up my second one in 40K miles.Are the "new" parts any better or is it still the same crap?

I change them constantly. Between the plug burniing and the resistor burning. Even the replacement harness and resistor do the same thing. I work on Buses full time and all off our 2010s are even doing the same. You can smell it when it gets hot.
Best recommendation is to us high speed the most.
Definately dont like the newer style. My 90 is 22 years old all original.
So the answer I say to your question is probably nothing yet. I keep my hopes up for Dorman coming up with a better design

Ever since the 1995 interior redesign the fullsize trucks have had lots of trouble with the blower motor resistor and several of the associated connections in the fan harness. 
Sometimes replacing the motor can help, as it may be wearing out and drawing too much current. It's worth a shot if you've already bought several resistors. Before doing that though be sure that ALL connections are in top notch condition because any problems there will prevent your success, to be sure.

as much as I would hate to say this. I am surprised I havent seen a fire yet from the plugs. They get so hot that they smoke. That scares me.
